Means I need to re-instal my JAVA compilers and programs, other things we use, get the network working and get champ manager working again.

You should be able to reset it using a partition manager. I'm not sure if fdisk can do it, but partition magic almost certainly will.
Odd thing is the drive works as a normal drive but not as the boot drive.
Any ideas why?
Dunno if you did that but it seems to prolong the health of hard disks.
