1. How well will the stock H/S and fan hold out, will it be worth getting one of those Artic cooling things and could you point me in the direction of the right model, I heard some will cool better then others plus will they fit on any 9800pro board (I have a connect 3D one). Will it void its warranty if i remove the original H/S and fan?
2. How far should I go? i only want a few extra fps out of games without killing the card. At the moment the core clocks at 378 and the memory clocks at 337.
3. What will happen if it overheats? Will it go in to some kind of failsafe or will it just fry?

I did the test to see what GPU and memory clock it could be set to and only got around 14/12 increase for both despite the fact that 60/40 for both is still stable and doesn't cause image problems. ATI-Tool doesn't take into consideration the cooling system you have or how decent the airflow around your case is.
I have tried quite a few overclocking tools, both ATI specific and general and to be honest the only one I have found to not take up a lot of resources to run or run in the taskbar in order for the changes to be picked up is RadLinker. It is simple to use and at the end o the day the only values that actually matter are the Core clock and Memory clock. It still enables you to compress textures for OpenGL games so I can't really see why people seem to have such a problem using it.
Simple, easy and effective.

Nah my fault, there are two Rev 4's that fit the 9800pro, there’s one that fits the 9600 and a few others, and theirs one just for the 9800 series but it wont fit on the 128mb cards.

No, ati tool pushes up the value until the graphic that it renders produces an error, you just leave it running to find the maximum core and memory settings.
The Rev 3 cooler doesn't cool the RAM chips on the card, which is what held me back in the past. The Rev 4 cards do, or at least the ATI Silencer 4, for the X800 series does. I think. My memory is hazy. Still, the Rev 4, ATI Silencer 1 is supposed to fit the 9800 Pro's, so where do you get it not being compatible from, as most of them were 128 MB versions.
You could always invest in some RAM sinks. I've been considering some.
Grab an Arctic Cooler REV.4 for the 9800 cards and some Arctic Silver 5 thermal paste (expensive stuff but by far the most effective). Providing you don't go stupidly over the top, your PC has a decent airflow and you use a bit of common sense you won't damage your PC.
Overclocking is taboo for a lot of people but it really isn't that harmful providing you think about what you are doing and clock in small steps.
You hit the find maximum core button to find the highest possible safe speed for the core, and the find maximum memory button to find the highest possible safe speed for the memory. You will get a bit of an increase, I don't know how much though, and it will be fine.
Getting an Arctic Cooling VGA Silencer will keep everything that bit cooler and will mean that the max speeds will go up. ATI Tool pushes it as far as it will go.
That's just the nice easy stuff. There's a lot more that you can do if you decide you want to get techy about it.
